How do I set Internet Exporer (I'm using IE6) to automatically open new
browser windows 'maximised'?

Default Automatically Maximised Browser Windows

Try stretching the small window to full size. (Do not use Maximize)
Ensure that window is the last one closed and IE should remember the
size next time.

May be this will do :

It is a easy to use Hotkey program, you can set say... X to maximize.
