Having cast my eye up and down this thread, I'm left with the urge reccomend
Steve Gibsons' SPINRITE 6

....i.e. on an antique 40gb hd, that's "on its way way out," it could be
brilliant, some of Spinrite 6 recovery algorithms are quite simply
brilliant, and it will swap in/out bad sectors, from the spare sectors
reservoir, often gving enough time, on a failing drive, to back up ones
data.
